The Two Main Types of Patches and What They Need

Most custom patches fall into one of two categories, and they have slightly different file requirements.

Embroidered Patches

Embroidered patches are made by stitching thread onto a fabric base. The design is converted into a stitch file by a digitizer, then sewn out on an embroidery machine. The finished patch is typically cut to shape and has a heat-seal or sew-on backing applied.

For embroidered patches, the supplier needs a clean vector source file to work from. A high-quality AI, EPS, or SVG file gives the digitizer accurate shapes and clearly separated colors to build the stitch layout from.

Embroidered patches have a minimum detail level. Very fine lines, small text, and subtle gradients do not translate into thread well at the sizes most patches are made. A design that looks great on screen may need simplification to work cleanly as an embroidered patch at smaller sizes.

Woven Patches

Woven patches are produced on a loom rather than an embroidery machine. The design is woven directly into the fabric using colored threads. Woven patches can capture finer detail than embroidered patches because the threads are thinner and the resolution of the weave is higher.

Woven patches also require vector artwork, and color separation is important since each color in the design corresponds to a thread color in the loom setup.

Color Considerations for Patches

Both embroidered and woven patches work with a limited set of thread colors. Unlike digital printing, thread colors come from a manufacturer's color chart. When you submit your artwork, the patch supplier will match your design colors to the closest available thread colors.

If exact color matching matters for your brand, request a thread color chart from the supplier before ordering. Gradients cannot be reproduced directly in thread and need to be simplified or removed from the design.

Size and Detail Minimums

For embroidered patches as a general guideline:

  • Text should be at least 4 to 5 millimeters tall at the finished patch size
  • Line widths should be at least 1 to 1.5 millimeters at the finished size
  • Very intricate details usually need to be simplified

For woven patches, finer detail is possible but the same principle applies. Check with your supplier about their minimum detail capabilities.

Patch Shape and Border

For custom-shaped patches, the outer border needs to be defined clearly in your artwork file as a separate vector path. This tells the supplier exactly where to cut or finish the patch edge.

If you want the patch shape to follow your logo exactly, make sure your logo has a clearly defined outer silhouette as a clean vector path.
